There are two different EGR gasket designs, one for Euro IV and one for Euro III engines. You may want to check you have the pattern for the Euro III engines as these are the ones most people will want to blank I guess? Euro IV was from 07 build iirc so will still be well inside warranty Carbon footprint? I neither know nor give a damn

Depends if it causes a problem with the upper EGR pipe connection sealing as it may change the angle into that joint of the pipe.
Given that it doesn't need to be that thick I'd go for making it fairly thin, avoids creating any problems and will be more, ahmm discreet Cheers

I'd have though 1.6mm would be fine, easier to work as well, and as Simon said, not so obvious

Andy - the notch isn't needed - it was shown on the picture I sent but the blanks I made had no notch. (The pic was of a TD5 blank just to give you an idea of the shape). There is a notch in the EGR gaskets for the TDV6, but no obvious reason why.
As for the plate thickness affecting the seal at the other end of the pipe - mine were about 2mm thick and no problems - the top connection does not appear to be affected by adding the blank in, and the change of angle of the pipe is negligible. 1.6 mm stainless is plenty thick enough - there are no hot gases flowing any more so the temperature in that area is far lower than it was without the blanks - plus the EGR valve is water cooled as well.
It may be worth replacing the 2 bolts on each side with stainless equivalents at the same time - mine were corroded on the top parts of the thread (only mild steel) so it would have been better to change them I think. Unfortunately I didn't take the sizes, but I think it's likely they are M6 as the clearance hole is 7mm in the blank and flange.

In the interests of speed I have presented for pricing:-
1. a picture of the TD5 shape of plate
2. the D3 dimensions
3. request for 3mm (10g) S.S. sheet
to be laser cut
price for 50 and for 100
He won't proceed without a drawing (cheaper if we give him a scale drawing in .pdf format), but price should be v. soon.
If anyone is slick with CAD (mine is clunky and I am clunkier ) and wants to produce a 1:1 drawing on .pdf
you might beat me to the production drawing. By all means PM me to put me out of my misery otherwise I will produce it over the w/e.
Price will be between £2 and £5 but most likely the lower - so spake their production manager

Andy (Ridgeback...)'s is a MY05 - presumably Euro III - dimensions are 31mm wide, 51mm long, two 7mm holes at 37.5mm centres. Anyone in a position to replicate these dimensions?
