Wow! That is an A1+ example of a report, clear concise and at an excellent level of detail
I like that a lot!
That really brings some hope that the unit can be given a lifetime that will approach that of the car, rather than for the life of the warranty. I look forwards to hearing about the potential costs of the brass upgrade kit; this failure is now very obviously a 'when' rather than an 'if'.

All we need to do now is figure out how to apply enough pressure on Landrover to accept the consequences of this failure beyond the 3yr point - or in some cases before the end of warranty.
As my car rapidly approaches the end of warranty, I intend to note my concerns (in the form of a letter) over the inadequacy of design of EPB & EGR's, neither of which appear to be fit for purpose.Long succession of Disco's since 2001...

Very impressive, and no doubt LR will also read it.
Must be worth sending a copy of the draft to the manufacturer, informing them that you have also copied LR (ie their customer!). It would be in their interest to respond before your report finds its way too far around the www!

Brillant work Andrew. I have just had a new unit fitted but am told that the part number has changed. I wondered what the part number of the one you disected was?
I have asked for my old one back , the garage is keeping for me but I have not picked it up. When I do so I will also ask for the number of the one they fitted.

Certainly part numbers of replacement units will be important - if there is a design change we might go for a Class Action???
Further dissection of other units will also be very important - I have a supposed healthy (early) one on the way...
Then a plan of campaign... Which LR magazine do we reckon? I noticed LROI did something recently, but my brother nicked the copy before I read it!! (It was his... )
I think Küster should be informed; maybe I SHOULD do that next...

EPB on mine was replaced mid/end March 09 with Part# LSNF500180.Couldn't get my old one back for a "looksee" unfortuneately .New one was purchased from Nick.

Very good report.
I have had for sometime screamers on and off until recently, when I adjusted my brake shoes to the '6 clicks back' method instead of the widley publicised '8-12 clicks'. Yes I realise I am running the risk of having the shoes binding on slightly but I checked hub temperatures after the adjustment. Anyway, getting off the point a bit but this to me shows another inherent problem in the system; the inability of the EPB to drag enough cable in. In my case I assume the splined shaft was threading the brake cables towards each other, but instead of stopping when the cable went taught enough to satisfy the strain gauge it was too loose and ended up reaching the 'draw in' limit, thus provoking the overload clutch into operation before the cables were tensioned enough.
Anyway, to prove the EPB is not fit for purpose it has to be shown there is a design flaw, of which Andrew has pointed out a few. Looking at the E-clip retaining problem alone, can we not find technical data regarding the plastics properties in order to consider what loads that 1mm bit of flange should be capable of holding over an expected 10-15 years of life? If it can be proved to be inadequate (or in the UK legal system of civil cases - probably inadequate) then we may have good grounds for legal action over LR.

Excellent piece of investigation and report. Just a bit scary that the inside of the EPB module looks to have been made from spare parts from a kid's toy... I just can't believe how much plastic you found in there!
