Suspension... Don't knock it |

History:
2004 ex G4 Thai Challenge vehicle
Came to me with 10,000 miles
Had a £400 RAC inspection before I bought it.
List of faults was huge. And a reported suspension knock was noted on the RAC chap's test drive.
Problem:
Front suspension knock - particularly prone at low speed when one wheel is dropped into hole or lifts over uneven ground. Is a gentle thud barely perceptable and not present at speed.
Failed Solution:
After consulting with the DISCO3.CO.UK community it seemed that front lower ball joints and anti roll bar shims were needed. I had the ball joints done at 10,000 miles but the knock persisted.
I have only just managed to get the shims done. now at 23,000 miles. And the knock persists.
I have tried relentlessly to snag this problem. I have had just about everything replaced on the front including:
Both track rods
Anti roll bar bushes
checked for loose brake calipers
Drop links (front and rear)
Buit the knocking persists.
Questions:
What I am now wondering is...
The first set of front lower ball joints lasted the G4 abuse and 10,000 miles.
I have now had new ball joints for 13,000 miles and given the vehicle my own flavour of abuse.
Is it possible that the front lower ball joints are in need of replacement again?
My garage says they seem OK given there is no movement induced with a crow bar. But I really want to find what is causing the knock.
Also I suspect that I have the earlier ball joint type and understand that due to the ball joint problems they have been beefed up a little. Is there a way of identifying the part I currently have fitted - whether the new or old ball joint design?
Another thing.... the RAC inspection said there was play in the steering rack. The change in ball joints seemed to solve this symptom but I am curious to know if the steering rack is prone to early failure in vehicles that have been used off-road?

had the same "knock" from the offside for about 60,000 miles... had all the same things done as you..... sort of got used to it now like an old friend..... passed the MOT as well!! i'm lovin it....

Had same symptoms, dealer finally agreed to replace steering rack. No more clunk, problem solved. 16 D4 Landmark

Had this and in the end had the lower swivel joints replaced and it went away. Took 3 trips to dealer to find out what it was.

Replacement of steering column intermediate shaft at 22,000 miles cured it for me TDV6 2004 Auto Zambezi Silver Badged SE not quite an S with Nav & Rear DVD

It has to do with the steering colum/rack not the ball joints. There wasa TSB for it and is on here somewhere.

Symptom: 303000 Steering/Handling
Content: User will report light knock over bumps. Some will show slight free play in steering.
Cause is LOWER steering shaft (Under bonnet) NOT the steering rack.
With vehicle static engine off check for free play in steering aprox +/- 3 degrees, with gentle input.
Also some vehicles may exhibit a light knock on uneven surfaces between 10 to 15 mph.
If the shaft is the cause please use new part number QMN500240 (RHD) or QMN500250 (LHD) to repair as this has improved characteristics for noise. Part was introduced to production at L319 - LA390436
L320 - LS956379. If shaft does not resolve knocking noise please submit an EPQR and contact dealer technical support.
